Focus - Intercooler

Following on from the Hissing injector thread now resolved :-) and has done 500 miles this weekend

Car is a 2008 Ford Focus 1.6tdci 109 (new-er shape)

Over the last couple of weeks I have noticed a hissing coming from the car in general, typically starting around 1300rpm and gradually being drowned out by the engine at higher revs, dissapears when i get of the throttle and builds as i apply it again at speed.

Sounds very much like a boost leak to me...

I have tried looking at the accessable flexy (indeed had most of them off for the injector seals, all incliding the usual suspect L shape peice seemed in good condition.

I have tonight had a good look at the intercooler. There was oil a smear of oil wetting the inlet pipe which i have cleaned, the pipe is in good condition and sealed well. Closer inspection of the Intercooler showed it having a bit of an oily film at the top at the front the casing seems to have to have risen away from the body of the fins and lookes possibly like the culprit.

Whilst being exposed as it is it is conceivable it has recieved a whack from a stone but i cant really see, do they have a habit of just going knackard?

Is the pressure within sufficent for them to hiss audiably when on boost?

Has anyone done one of these, anything too hard? - please tell me the water rad and the air con doesnt have to come out too please!!!

Has anyone had any joy repairing with some of that two part epoxy putty stuff or is it not worth messing with given that the cooler can be replaced with new patten part for less than £100?

If you need the intercooler repaired professionally, try Arrow Radiators (my branch is on Bowerhill Ind Estate in Melksham). Superb service. I've used them for >20yrs from everything from a small oil cooler repair on a bike, to a fully recored 1100x820x180mm rad from our genset.
