You need a step by step description of the heater box removal and replacement procedure. For this, a Haynes manual is probably good enough. In my experience, they are better than some web page, because you can take them out to the garage, and sit them on the dash or the seat when you work. That is what I used when the heater in my Suburban went bad. There will be bolts and off fastening arrangements, in places that don't really make sense. Considering the complexity and expense that is involved in most automotive heating, ventilating, air conditioning systems, they are made out of way too cheap materials. And the more expensive the car, the cheesier the materials used in the heating system. If you have a "link that keeps popping out" then you may just have a weak clip on the end of the link. More likely, something is worn out or jammed inside the heater assembly. Drop any pens down there lately?

This is not an insignificant task. When our evaporator started leaking (like so many other '93's) we had it replaced under warranty. It took all day at the dealer, and involved dropping the steering wheel, and removing the entire dash assembly to get at the "heater box." That was in 1994, and the car has never been right since then. Rattles, especially in the steering wheel, that the dealer (and me) could never find. The labor alone for this in 1994 was over $1,000. That is a good indication of what is ahead of you.

Wow! At least with the Suburban, they put the evaporator under the hood, where it belongs. I had the entire heater box in my hand in about three hours. This sounds like a case of really loving the vehicle, and doing anything to make it right, or trade in for something else.

I know we really love ours. I don't plan to ever get rid of it. Just wish it got gas mileage more like our Accord.
