Thanks for all the cryptic comments ! There was a detailed description of the problem which I did not want to type up if nobody responded. Anyway, thanks to those who did offer help.

For those interested that know the unit well it turned out to be a problem with a refurbed motor unit from one of the main suppliers. During the refurb they had forgotten to replace a small washer at the back of the main drive wheel. I don't mean the drive wheel on the end of the motor shaft, the larger one (4cm diameter) with the plastic cam on it.

This washer acts as a spacer and moves the entire drive wheel away from the motor body and closer to the two plastic push rods that are operated by the cam on the drive wheel. This resulted in the headlight continuously cycling up and down when connected to the power. I cannibalised another motor, installed the washer and "bingo"

No, it just didn't merit comment 'cos you still failed to enlighten us as to your employer. You blagged that they were the nation's best. I think that in itself made a few of smile due to personal experience. Nothing personal - but if you work for a specialist who *isn't* the one we think it is, it might pay to tell us and put our minds at rest. If you get the drift ;-)
