I don't remember if you already mentioned it, but I know you had that problem folding the windshield down... Did you ever remove the hinges? I found some serious rust under mine with not the slightest indication that it was there until I pulled them. The lower bolts that hold the windshield hinges are a pain but it's well worth checking.
