If you want to be sure they will come off rather than break then you need to weaken them first, a good chisel wack parallel to the stud will spread the nut a little and release its grip.

If they are actually bolts into the flange (no thread/nut exposed), then the above obviously won't work. I would usually try undo bolts with the exhaust very hot and use an air impact wrench.

I have recently purchased a complete exhausts system for my H registration Astra 1.7 diesel, which I figured would be reasonably straight forward job to fit.



However on examining the flange on the original dual pipe (with the intention of pre-soaking the bolts in penetrating oil) I noticed that there are six bolts which attach it to the manifold, and apart from some of them looking like they're difficult to get at, they actually stop inside the manifold itself.. i.e. there are no ends of the bolts protruding out of the other side to soak in oil.



I'm therefore worried that even if only one of them shear off, it would turn the job in to a total nightmare.



Can anyone please give any pointers or tips on how to attempt this without the whole thing ending in tears?.. TIA


Sorry that should read 'four' bolts.. one of which actually does protrude through the flange.

Thanks Mr C, but I shall have to forgo that option as unfortunately I don't have access to an air impact wrench.

I suppose that the only other alternative will be to replace the rest of the exhaust and leave the original twin pipe piece in place.

The reason I bought a 'complete' exhaust system was that the rear box had blown, and the local exhaust centre wanted around 50 quid for replacing it.

However searching the net I found that I could purchase a 'complete' Arvin Timax system, including VAT, a two-year warranty and delivery for £96.

It doesn't look too difficult to replace, other than the possibility of the aforementioned bolts shearing off when trying to remove them.

One wonders why they don't just use nuts and bolts that go all the way through, then if they shear, one at least stands a very good chance of being able to drive the broken bit out of the hole with a punch, or if push comes to shove a drill.
