My 2001 95 Aero has an intermittent check engine light. Its on for a few starts then off for a few...repeat. I had the codes read and the ignition cassette was in the log. The DI has been replaced at least once in 97K miles so this is not the original. The last time the car died without any notice. Is there any chance that this could be caused by worn or bad spark plug?

It is possible but ... From my 9000 back then ... the regulation was to change sparking plugs before a new cassette was fitted as a sparking plug could cause the cassette to go bad.
Sorry if I am not of much help.
